A 140mm cone in very thin paper is fragile during machine filling, and breakage during production is a real line-item cost at volume, not a rounding error. It is the most widely stocked size across brands, it suits multi-packs at an accessible price point, and nearly every filling machine on the market supports it without an adapter. Starting anywhere else narrows your options on both cones and equipment.

If you want a flagship one-gram unit, 109/21 is the standard, and it is what most buyers picture when they hear king size. If customers report tight draw, moving to 109/26 costs you a small amount of flower per unit and fixes the complaint.

Mini sizes at 78/20 make sense as part of a multi-pack strategy, where the format itself is the product and the low unit price drives trial. Party and Fatboy sizes are occasion products. They will not carry a core line, but they carry margin, and they are the easiest format to differentiate on when the shelf is crowded with king size units that all look alike.

Changing Size Later

Switching cone size after launch is more disruptive than it sounds, and it is worth knowing the cost before you commit. Packaging is sized to the cone, so tubes, tins and boxes all change with it. Compliance labelling carries the unit weight, which means new artwork and often a new approval cycle depending on your jurisdiction. Any remaining cone inventory in the old size becomes dead stock unless you keep the SKU alive alongside the new one.

The equipment side is the part that catches people out. If your machine takes adapter plates, the switch is a parts order and an afternoon.
